New folded honeycomb cores for cardboard packaging and structural applications.

Development of a new honeycomb sandwich core material and
related process. This innovative new folded honeycomb core
enables fast core production from one continuous sheet
and produces reliable core-skin bonding.

Current honeycomb production methods require a variety of steps that do not permit a continuous process. Moreover, the production of honeycomb sandwich material requires bonding on the thin cell walls of the core. Due to expensive core production, conventional honeycomb cores are not currently often used in packaging and ground transportation applications. Corrugated cardboard is an efficient packaging material that is widely used for transportation, storing and protecting goods due to its fast and automated production process. However, in order to reduce weight, use less raw material, achieve better crash absorption and higher compression resistance, the use of a honeycomb core would be preferable. A totally new concept for the geometry and the production of honeycomb cores for sandwich constructions has been developed by the KATHOLIEKE UNIVERSITEIT LEUVEN. This honeycomb core can be produced in an automated continuous production process from a single corrugated sheet by slitting and folding. The production process uses the corrugated cardboard production technology to a maximum extent and enables a production speed above 200 m/min. This fast and continuous production technique is developed in this project to produce the new honeycomb core, leading to a price of cardboard honeycomb material competitive to the corrugated cardboard. The cost-efficient honeycomb cardboard with better and more isotropic core properties will enable improved designs for cardboard boxes and many packaging applications.
