New design and technological solutions for forming tool

Cost effective lifetime enhancement of forming tools will be achieved through the application of advanced materials and processing technologies, the design of dies and inserts, and the optimisation of forming technologies.

Increase in demands on the quality and life of forming tools stems from a whole number of trends that are currently emerging in metal forming. There are efforts to form high flow-stress materials, pressure to achieve lower forming temperatures, the need for manufacturing large batches of products without tool replacement, high-velocity forming, etc. These facts lead to the application of novel materials - both in the bulk and surface of forming tools, and both in newly produced and reconditioned ones. New materials and related technologies for their production and processing are designed with regard to the enhancement of hardness, strength, toughness, wear-resistance, thermal and mechanical fatigue, lowering friction and minimising the price/life ratio. In addition to traditionally applied high-strength tool steels, ceramic and composite components are also being used in forming tools. A number of technologies are utilized, such as casting, forming, heat and chemical-thermal treatments, sintering, various composites manufacturing, weld deposition, spray coating, sputtering, laser engineering, prototyping, etc. While some of the technologies have already found their niche in tool production and have been used for quite a while (even traditional procedures), a number of other processing methods are beginning to be used and tested and their applicability and efficiency are still being verified. In addition to the utilization of non-conventional materials and manufacturing methods in forming tools, the die design itself and forming parameters have to be examined. The die design can be optimized in a number of ways, including appropriate dimensioning, selection of radii, drafts and allowances, pre-stressing, adding inserts and design of multi-piece inserts. Of the technological parameters related to the forming process, adjustments can be made predominantly to the work piece and tool temperatures, strain rate and number of blows, etc. The goal of this project is to achieve a considerable increase in die life in specific forming technologies, both through the suitable selection of materials and processing, and through optimization of die design and technological forming parameters. The selection of tool materials will include testing of selected modern materials and technologies and comparison of these with conventional ones. Various tool reconditioning technologies will be tested and evaluated from an economic viewpoint. A new design of inserts will be developed, leading both to rapid replacement and to high die life. The influence of pre-stressing or inserts, reducing the fatigue loading, will be examined in selected tools. Surface processing and advanced lubricants will be tested and suitable tribological systems and wear-resistant tool surfaces will be achieved. In addition, the forming process parameter will be optimised. The possibility of effective achievement will be investigated in certain parameters, such as tool temperature.
